How to Review an Apparel Size Set Before Bulk Production

A size set tests whether an approved base-size direction remains coherent across the ordered range. It should expose grading and size-specific problems before bulk production multiplies them.

Approving one fit sample does not automatically prove every size in an apparel range. Pattern grading changes lengths, widths, curves, placements, openings, components, and the relationship between garment features. A base size may look balanced while a smaller or larger size develops a tight opening, misplaced pocket, distorted artwork, short zipper, excessive ease, or measurement conflict.

1. Define what the size set must prove

Name the project, order, style, colorway, gender or fit block, age group where relevant, ordered size range, base size, size-system labels, sample stage, pattern revision, material status, and destination. State whether the set is intended to confirm grading, fit, measurements, component scaling, artwork placement, construction, labels, or a combination. A full-size set, jump-size set, and selected extreme-size review provide different evidence.

Choose sizes according to product and grading risk rather than convenience alone. The smallest and largest sizes can expose opening, proportion, component, and placement limits, while intermediate or jump sizes can reveal uneven grade transitions. 2. Assemble the approved base-size and grading baseline

Bring together the current approved base-size sample, measurement chart and diagrams, grade rules, pattern revision, construction specification, bill of materials, material and trim approvals, artwork and placement files, label and packing instructions, testing requirements, previous sample comments, accepted exceptions, and order quantities by size. Record the revision and date of every document and physical standard.

Confirm that accepted base-size changes have reached the graded patterns and measurement chart. A sleeve, rise, hood, pocket, waistband, cuff, or body change made during fitting can require connected grade adjustments that are easy to miss if comments remain in email. 3. Verify every sample before measuring or fitting

Label each garment with the style, colorway, stated size, sample stage, revision, dispatch date, pattern or cut reference, material and trim status, and any provisional component. Check that the physical size label agrees with the sample record and the pattern used. Photograph consistent front, back, side, and detail views before the review so comments can point to an exact garment.

Confirm whether all samples use production-intent material, wash or finishing treatment, seam construction, components, artwork, and labels. If one size uses substitute fabric, temporary trim, altered seam allowance, manual artwork, or a different finishing condition, record the limitation. Do not compare measurements or drape as though unlike samples prove the same grade behavior. Separate damaged, stretched, repaired, or previously fitted pieces from the initial condition record.

4. Measure each size against the graded specification

Condition, fasten, position, and measure each garment using the approved landmarks, tools, pressure, stretch or relaxation instruction, and rounding method. Record the target, tolerance, actual result, deviation, size, sample identity, reviewer, and date for every required point. Avoid measuring only the visually doubtful areas because a complete comparable table reveals direction and transitions across sizes.

Review the progression between adjacent sizes as well as pass or fail against tolerance. A series can sit within individual tolerances yet show an uneven jump, reversed grade, unchanged point, accumulated error, or unexpected relationship between connected dimensions. Trace findings to pattern grading, cutting, seam allowance, feeding, elastic application, pressing, material behavior, or measurement method before requesting a correction.

5. Review fit, proportion, and movement across the range

Use suitable wearers, forms, or another agreed fitting method for the selected sizes. Record body or form measurements, sample size, base layers, footwear or equipment where relevant, intended silhouette, and use conditions. Review balance, ease, length, volume, seam position, neckline, hood, armhole, sleeve, torso, waist, rise, seat, leg, cuff, and hem as applicable rather than judging every garment from one static front view.

Repeat relevant movements consistently—such as reaching, bending, sitting, striding, squatting, layering, or accessing pockets—and compare how function changes by size. Distinguish a grading problem from a wearer-shape preference or a base-block decision. If the size range covers materially different body proportions, state the fit strategy and limits instead of forcing one simple increment to solve every relationship.

6. Check size-dependent construction, components, and artwork

Review whether pockets, zippers, elastic, drawcords, rib, cuffs, waistbands, collars, hoods, reinforcements, vents, tabs, hardware, labels, and other components scale or change correctly by size. A component may require its own size range or cut length rather than one part used everywhere. Confirm seam allowances, notches, matching points, ease distribution, reinforcement locations, and assembly access at the small and large ends of the range.

Compare embroidery, print, transfer, badges, names, numbers, and other artwork for size, scale, position, orientation, seam clearance, and visual proportion. Decide whether one artwork size serves all garments or whether size groups need separate files and placements. Check label size designations and variable data against the approved size system. Record temporary or non-production components so their use is not mistaken for approval.

7. Write comments that identify every affected size

Consolidate design, fit, technical, merchandising, and quality feedback into one controlled comment file. Give each item a number, garment and size, exact location, observation, target outcome, measurement or pattern reference, photograph or drawing, required action, owner, due date, and status. State whether the finding affects one sample, a size group, every graded size, the base specification, artwork, component sizing, or the complete order.

When changing a grade, show the old and new values or rule and review connected measurements, pattern shapes, placements, components, consumption, cost, timing, and sample requirements. Do not ask the manufacturer to make all sizes look right without a checkable instruction. Mark each point approved, revise, confirm, propose, pending buyer decision, accepted exception, or not applicable, then carry accepted changes into the actual specification rather than leaving comments as a parallel document.

8. Release the approved size range in writing

Finish with a size-by-size and topic-by-topic decision. State which samples and revisions were reviewed, which sizes are approved, which require correction or resubmission, which decisions are supported by pattern or measurement evidence, and which exceptions remain. Define whether approval covers grading, fit, measurements, construction, components, artwork, labels, packing, or only named areas. A general message that the size set looks good is not a controlled bulk release.

Before production, issue one current package containing the approved measurement chart, grade rules, patterns, construction, BOM, component sizing, artwork placements, labels, test and quality requirements, comments, exceptions, and order quantity by size. Remove obsolete versions from active stations and define first-piece and in-line measurement checks across risk-relevant sizes. Later production checks should confirm that the released grade remains stable as materials, bundles, machines, operators, colors, and sizes change.
